Overestimating AI readiness in manufacturing

DESPITE widespread claims of embracing artificial intelligence (AI) and Industry 4.0, a new study commissioned by IBM reveals a significant gap between ambition and reality among large enterprises in the Asia-Pacific (APAC) manufacturing, and energy and utilities sectors. The report, “APAC AI-Driven Industry 4.0: Building Tomorrow’s Industries,” highlights that while 85 percent of organizations believe they are “Data-Driven” or “AI-First,” a mere 11 percent objectively demonstrate this level of maturity.

The findings underscore a pressing challenge for the region’s industrial transformation, potentially hindering progress toward the more human-centric, sustainable and resilient tenets of Industry 5.0.

“APAC is uniquely positioned to lead in AI-driven Industry 4.0 transformation,” stated Ong Tun Kim, general manager of IBM Manufacturing Solutions. “However, the winners will be those who establish secure, adaptable digital foundations, and those who empower their people to turn bold ideas into action.”

The study identifies several critical barriers contributing to this maturity gap. Only 10 percent of organizations possess a fully embedded Industry 4.0 strategy, with the majority grappling with fragmented plans or isolated pilot projects, a fragmented approach that risks ineffective progress. A notable 19 percent of organizations express concern over employee resistance, and only 26 percent implement formal upskilling or change-management programs, leaving a mere 16-percent confident in their in-house AI expertise and risking stalled initiatives.

Roughly two-thirds of organizations pursue ad hoc, department-level use cases, and 73 percent lack mechanisms for cross-team knowledge sharing, a decentralized approach that impedes collaboration and slows the pace of innovation. Essential advancements like predictive maintenance and real-time supply chain visibility remain underutilized, adopted by only 40 percent and 37 percent of organizations, respectively, exposing businesses to potential downtime and disruptions. Finally, while 63 percent focus AI on isolated processes, only 10 percent view AI and machine learning as a strategic pillar for end-to-end intelligent operations.

The transition to Industry 5.0, which prioritizes human-centricity, sustainability and resilience, also faces hurdles. The report indicates that only 23 percent of organizations integrate customer feedback into strategic decisions, and a mere 28 percent have invested in real-time sustainability tracking with effective reporting capabilities. Cybersecurity readiness also shows limitations, with 50 percent relying solely on basic controls.

Despite these challenges, the report highlights promising examples of Industry 4.0 in practice. South Korea’s Dongjin Semichem is leveraging IBM watsonx.ai for a secure GenAI platform, while Smart Modular Technologies in Malaysia employs IBM Maximo Visual Inspection for automated quality assurance.

In China, Volkswagen FAW Engine has achieved a 40-percent reduction in lead times through 5G integration, AI and autonomous robotics. Raimund Roesch, general manager at Volkswagen FAW Engine (Dalian), explained their approach: “The real question is: how do we strike the right balance between human workers and robots? We’ve shifted from viewing production as isolated tasks to a holistic system — AI is the game changer here. Just like Wimbledon uses watsonx.ai to track every move on the court, we’re applying similar intelligence to our production lines — monitoring workflows, optimizing execution and refining the mix of human and robotic labor to drive efficiency.”

To bridge the chasm between ambition and reality, IBM recommends a holistic, strategic approach for APAC industry leaders: establishing value-driven technology strategies, leveraging core technologies for cross-functional impact, treating data as a strategic asset, preparing for rapid technology integration and embedding Industry 5.0 thinking from the outset.

“As APAC organizations lean into these shifts, they can transform isolated proofs of concept into enterprise-scale solutions that drive competitive advantage and pave the way for a human-centric, resilient industrial future,” Ong concluded.
